Apple’s first foldable, the Duo, has a hinge built with AI and 3D printing

Apple unveiled the Duo, its first foldable phone, at its Wednesday event and said the device’s critical hinge was designed and built with AI algorithms and 3D printing. Hardware chief Johny Srouji said each hinge is laser-scanned and then built up with up to 25 3D-printed photopolymer micro layers to ensure perfect alignment.

Apple announced Duo, its long-awaited first foldable phone, at its “Surprise and Shine” event on Wednesday. Beyond the form factor, one manufacturing detail stood out: the phone’s critical hinge was designed and built with the help of AI and 3D printing.

Foldables by design undergo roughly twice the wear of a traditional device, and most suffer significant degradation over time rather than matching the durability of a regular smartphone. Apple claims it has integrated innovative protections into the Duo’s design to keep it from falling prey to that wear, including the hinge itself.

Apple’s chief hardware officer, Johny Srouji, described the process on stage: “During manufacturing, we use AI algorithms to precisely match each individual hinge with its best-fit housing to ensure perfect alignment, and a confocal laser progressively scans the topology of every single unit and 3D prints up to 25 micro layers of a custom photopolymer to eliminate residual waviness.”

Srouji also said Apple gave the foldable a custom nano-texture finish that significantly reduces glare and reflections, along with a multilayer lamination strategy aimed at increasing durability. Together, these are Apple’s answer to the wear-and-tear problems that have dogged the category.

The notable signal is where AI sits in this story: not as an on-device feature but inside the manufacturing line, matching tolerances and compensating each unit individually with lasers and additive printing. That positions AI as a precision-manufacturing quality-control tool rather than a marketing bullet. Apple did not say whether the process is developed in-house or with partners.

What remains to be seen is whether those protections are enough to keep the Duo in peak physical condition over the long run. Foldable durability is typically proven over months or years of real use, and that is exactly what Apple needs to demonstrate to convince buyers.
